How Long Will a Diesel Generator Run on One Tank?
I calculate estimated runtime by dividing usable tank capacity by the fuel-consumption rate at the expected load:
Runtime = usable fuel capacity ÷ gallons per hour.
For example, if I have 100 usable gallons and the generator averages 2 gallons per hour, the simple estimate is 50 hours. If the same generator averages 4 gallons per hour under a heavier load, runtime falls to 25 hours.

These are theoretical runtime calculations. I would leave reserve, account for fuel that cannot be drawn from the tank, and plan for exercise runs and testing. I also avoid running the tank extremely low because sediment and water are more likely to become a problem near the bottom of neglected tanks.
Does a Diesel Generator Burn Less Fuel at Half Load?
Yes, but not necessarily half as much. Looking at the 50 kW example above, the generator is listed at approximately 4.2 gal/hr at full load and 2.3 gal/hr at half load. That is lower, but it is not exactly 50% of the full-load fuel rate.
The reason is that part of the fuel is used simply to keep the engine running at operating speed and overcome pumping, friction, cooling, and accessory losses. This is also why extremely light loading can be inefficient when measured as fuel consumed per kilowatt-hour of useful electricity produced.
Why I Do Not Oversize a Diesel Generator Just to Be Safe
It is tempting to buy a generator far larger than the expected load. That may solve starting-surge concerns, but it can create a different problem: the engine spends most of its life lightly loaded.
Diesel engines often perform best when they operate under meaningful load and reach proper operating temperature. I start with the expected hourly burn rate at the load I actually plan to carry. Then I multiply by the desired emergency runtime and add reserve. A house may only need one day of autonomy before fuel can be delivered. A remote site, cold-storage facility, communications site, or critical business may need a much larger reserve.
For example, if I expect an average burn rate of 1.5 gal/hr and I want 48 hours of operation, the simple requirement is 72 gallons. If I want an additional 20% planning reserve, that becomes 86.4 gallons before I consider usable tank volume.

I do not try to save fuel by starving the engine of load or ignoring required power. Instead, I improve the system design. For a building, load management can make a major difference. I may prevent an electric water heater, second HVAC system, or nonessential equipment from running while another large load starts.
